When choosing a foam for your packaging application, we often get the question: Which one is the best?

While "best" can be subjective and largely depends on your specific application, there's always a clear choice when you know what to look for. At TOPSUN, we've taken a close look at the two most commonly used foams in packaging—XLPE, PE to help you determine which one truly stands out as the ideal solution for your needs.

What is XPLE Foam?

Cross-Linked Polyethylene (XLPE) Foam combines exceptional durability with a sleek, premium appearance. It’s an advanced version of standard polyethylene foam (PE), engineered with a unique “cross-linking” process that enhances its structural integrity. This results in superior strength, resistance, and long-lasting performance. Think of XLPE as the ultra-tough, high-performance upgrade of regular PE foam. It’s firm and resilient enough to protect products during transit, yet gentle enough not to scratch delicate or painted surfaces. With its clean finish and reliable protection, XLPE is especially ideal for influencer kits, high-end marketing materials, and any application where safety, presentation, and the unboxing experience are key.

What is PE Foam?

Polyethylene (PE) foam is a cost-effective, chemically resistant, and water-resistant material that is also recyclable in industrial settings. Its versatility makes it a popular choice for a wide range of applications, including construction, end caps, case inserts, and other common packaging solutions. Produced by melting plastic and infusing it with gas bubbles, PE foam forms a soft yet protective cushioning that helps absorb impact and safeguard products during transit.

Comparing XLPE, PE Foam

With so many foam options available, choosing the right one for your project can feel overwhelming—but we're here to simplify the process. Below, you'll find a comparison of cross-linked polyethylene (XLPE), polyethylene (PE) foams based on key factors like cost, performance, moisture resistance, strength, insulation properties, and environmental impact.

Quick Comparison

Foam Type XPLE PE
Cost High Very Low
Durability High Medium
Color Options Many Many
Recyclability None Recyclable

Performance

  • XLPE Foam: Highest temperature resistance (up to 194°F continuously; 266°F for brief periods)

  • PE Foam: Moderate temperature resistance (up to 176°F continuously)

Moisture Resistance

  • XLPE Foam: Highly water resistant

  • PE Foam: Water and mold-resistant with closed-cell types

Strength

  • XLPE Foam: Extra strong and durable

  • PE Foam: Decently strong and durable

Electrical Insulation

  • XLPE Foam: Cross-linked structure provides better insulation

  • PE Foam: Less effective than XLPE but more than EPE

Thermal Insulation

  • XLPE Foam: Excellent insulation with closed-cell structure

  • PE Foam: Offers better insulation than EPE but not as much as XLPE

Which Foam Type Is Best for Packaging Applications?

Which type of foam is the best for packaging? This is the question we get the most, and it’s the hardest to answer generally because it depends on what your product is, your budget, how it will be shipped, if it will be displayed after, etc.

At Foam Industries, we're passionate about all types of foam—but we also know that each packaging scenario calls for the right material. For heavier or more fragile items, XLPE foam offers the highest level of protection during transit. Meanwhile, delicate or dense products are well-suited to the cushioning of PE foam. When insulation is a priority, XLPE perform exceptionally well. If budget is a concern, PE is the most economical option, while XLPE delivers the greatest strength and durability. The key to choosing the right foam? Always consider the specific needs of your product.

However, for a vast majority of applications, our recommendation is usually Polyethylene (PE) Foam for a couple of reasons:

  • It has decent durability, is water-resistant, and chemical-resistant. This makes it well-suited for protecting most products.

  • It’s very low-cost compared to other foam options, which makes it an excellent choice for case inserts and other applications where a design will be re-used multiple times.

  • It’s over 100% circular. This means that we can re-use every piece of PE foam to create a new application without losing performance. We also recycle other companies PE scrap as well.
